The Numbers That Pass QC: Factory Thresholds for Seamless Activewear

Most factories treat pass/fail numbers as internal. We publish ours — because a brand that knows the thresholds writes better tech packs, gets fewer surprises at inspection, and can hold any factory (including us) to the same line.

Quick answer: the five numbers that decide most seamless QC outcomes: opacity floors by colour (our house rule: black ≥190 GSM, mid colours ≥220, light/nude ≥240, verified by a squat test), fabric growth ≤8% (ASTM D2594; ≤5% for compression), pilling grade ≥4 (ISO 12945-2 at 5,000 cycles), set colour within ΔE(CMC) ≤1.0 under D65 for premium programs, and ±1–1.5 cm on key measurements. Everything below states which numbers are our house thresholds and which are industry norms.

Data disclosure: the GSM-by-colour floors are Yesseam production thresholds in daily use on our lines. The growth, pilling, colour and tolerance figures are industry test standards and widely used acceptance levels (sources at the end) — they are also what we work to, but we did not invent them.

1 · Opacity: the GSM floor moves with colour (house data)

The single most-searched complaint in this category — leggings turning see-through under stretch — comes down to fabric mass, structure and colour. Dark shades absorb light; pale shades transmit it. So one GSM number cannot cover a colour range. These are the floors our QC rejects against on standard 75/25 nylon-spandex interlock:

Two riders make the floor honest. Structure matters: rib opens under stretch, so rib bottoms run 10–20 GSM above these floors (see the rib guide). The floor is verified physically: every development style passes a photographed squat-and-sit test at full stretch on two sizes — the number gets you to the test, the test gets you to bulk. Our development default (220–260 GSM) deliberately sits above these minimums.

2 · Stretch & recovery: growth ≤8% (industry norm)

Recovery — how completely fabric snaps back — is measured as growth: stretch the specimen a defined amount (method: ASTM D2594 for low-power knits), release, measure what did not return. Common acceptance in performance knits is growth ≤8%; compression programs and waistband zones warrant ≤5%. Below those lines, knees bag and waistbands slide — the failure customers describe as “stretched out.” This is a yarn-quality and knit-density outcome as much as a spandex-percentage one — details in the spandex guide.

3 · Pilling: grade ≥4 at 5,000 cycles (industry norm)

Method: ISO 12945-2 (modified Martindale), graded 1 (severe) to 5 (no change), typically evaluated at 2,000 and 5,000 rub cycles. Mass-market knitwear often accepts grade 3–4; for next-to-skin activewear we hold grade ≥4 at 5,000 cycles — and the same bar on the brushed face of winter fabrics, which is where cheap brushed leggings fail first (see winter seamless).

4 · Colour: ΔE(CMC) ≤1.0 on premium solids (industry norm)

The eye starts seeing colour difference around ΔE 1.0–1.5 — earlier on pastels and nudes. Mass retail commonly tolerates ΔE 2.0–2.5 on solids; premium programs (and anything sold as a matching set) should hold ΔE(CMC) ≤1.0 against the approved standard, checked in a D65 light box, with sets always compared as dyed pairs rather than against a card. The production rules that make this achievable — same bath, same yarn lot, dips per structure — are in set colour matching.

Stretch knits carry slightly wider tolerances than wovens by nature; the discipline is holding the critical points tight and agreeing the chart before bulk. After-wash specs typically widen tolerances by ~50% to absorb relaxation shrinkage.

How the numbers get enforced

Thresholds are worthless without a sampling plan. Bulk inspection runs on AQL 2.5 major / 4.0 minor (ISO 2859-1) — our full walkthrough is in the AQL & QC guide — with fabric-level tests (growth, pilling, colourfastness) on the bulk lot report rather than per garment.

A paste-ready clause covering all five: “Fabric: min. weight by colourway — dark ≥190 GSM / mid ≥220 / light ≥240 (interlock; rib +15 GSM), squat-test verified at full stretch. FAQ

Why can black leggings pass at 190 GSM when light colours need 240?

Opacity is partly optics: dark shades absorb light, so the knit can be lighter before anything shows through under stretch. Pale and nude shades reflect and transmit more light, so the same construction needs roughly 25–30% more mass. That is why a colourway change alone can turn a passing style into a failing one.

What does ‘growth ≤8%’ actually mean?

Stretch the fabric by a defined amount (per ASTM D2594), release it, and measure what fails to spring back. If a waistband section is stretched and stays 8% longer than it started, that is 8% growth — at that level a legging still recovers its shape through a workout; well beyond it, knees bag and waistbands slide.

Do I need my own lab to enforce these numbers?

No. Put the thresholds and test standards in your tech pack, then require the factory’s fabric test report against them — and for bigger programs, a third-party lab check (SGS/Intertek-type) on the bulk fabric. The numbers only protect you if they are written down before bulk.

Are these thresholds the same as your development targets?

No — floors and targets are different layers. Our development default for squat-proof leggings is 220–260 GSM in 75/25 nylon-spandex, comfortably above the pass floors. The floor is what QC rejects against; the target is what we build to so production never sits near the floor.
