Seamless Underwear: How It’s Made and Why It Sells

Under every activewear outfit is a category most brands ignore for years — then discover it has the best margins, the smallest size risk and customers who reorder on schedule. Here is the production side of seamless underwear.

Quick answer: Seamless underwear (briefs, thongs, boyshorts) is knitted as a tube with knit-in waistband and leg openings, then finished with laser-cut or clean knit edges — which is what makes it invisible under leggings. It shares fabric, machines and often colourways with a seamless activewear line, sizes forgivingly (XS/S–M/L or one-size), and reorders like a consumable. For an activewear brand it is the lowest-friction category extension there is.

How it is produced

The garment knits as a small-diameter tube: waistband density, body, and leg-opening zones are all programmed, so a brief comes off the machine nearly complete — a gusset join and edge finishing are the only assembly. Edges are either knit-in (self-finished, softest) or laser-cut (the raw-cut look that lies perfectly flat under fabric). No side seams, no elastic sewn on top — which is exactly why nothing shows through leggings.

Why it fits an activewear brand so well

Shared production: same machines, same 75/25 nylon-spandex families, same dye programs — an underwear drop can literally ride an existing colourway batch (see set colour matching). Tiny size risk: two or three alpha sizes cover the range; some styles run one-size. Reorder behaviour: underwear is bought in multiples and replaced on rhythm — the subscription-like revenue activewear itself rarely produces. Basket maths: a 3-pack lifts average order value without new customer acquisition.

The specs that matter

Three lines carry the category’s quality reputation: a 100% cotton gusset lining (the hygiene expectation worldwide), OEKO-TEX® Standard 100 Class II fabric (next-to-skin chemical limits — the same certification logic as our safety guide), and edge recovery (laser-cut edges must be specced for recovery so they do not stretch out — a growth spec, like the one in our QC thresholds, applies to the leg opening).

MOQ and launch shape

Underwear multiplies fast — style × colour × size stays small per SKU, so keep the grid tight: one thong + one brief, three colours (black, one nude, one brand shade), 3-pack merchandising. From 50 pcs per style on stock programs with branding; custom development from 500. The nude shades follow the same range logic as our nude guide.

How Yesseam runs the category

Underwear programs share development with our bralette and legging lines — same yarn library, matched dye baths for sets, cotton gussets and Class II certification as defaults, laser or knit-edge finishing per style.

FAQ

What makes underwear 'no-show' under leggings?

No sewn elastic and no seam ridges: knit-in or laser-cut edges lie completely flat, so nothing prints through a stretched legging. It is an edge-engineering feature, not a fabric one.

Do seamless briefs need a cotton gusset?

Yes — a cotton gusset lining is the global hygiene expectation and a near-universal marketplace requirement. The body can be nylon/spandex; the gusset lining should be 100% cotton.

What sizes does seamless underwear need?

Far fewer than outerwear: XS/S–M/L covers most ranges, and high-stretch styles run one-size. That size compression is a big part of why the category's inventory risk is low.

Can underwear match my activewear colourways?

Yes — same fabric families and dye programs, so an underwear drop can be batched into an existing colourway's dye lot. Matching nude sets across products follows the same shade-range discipline as apparel.
